Important: the size and stitch count shown above refer to one side file. Stitch both the Left side and Right side files in the same size to complete the mask. The adult file is 138.8 mm wide, leaving only 1.2 mm of total clearance inside a 140 mm field. Fabric: for the embroidered outer side, begin with smooth cotton poplin or another stable woven fabric weighing about 110–150 g/m² (3.2–4.4 oz/yd²). Use soft, smooth cotton of a similar or slightly lighter weight for the lining against the face. Heavy twill combined with the filled embroidery will make the mask bulky and stiff.
Stabilizer: a fabric-like water-soluble stabilizer such as Gunold Solvy Fabric W40B is suitable when a softer finished mask is preferred. For the first test, use three layers as recommended for masks from this series, then remove the water-soluble foundation completely according to the manufacturer's directions. Tear-away stabilizer can be used for testing, but it generally leaves the finished mask firmer.
Fastening: soft round elastic about 3 mm (1/8") in diameter or flat elastic 4–6 mm (5/32–1/4") wide can reduce pressure on the ears when its length is adjusted after fitting. Check the placement and timing of the fastening in the PDF before running the construction outline.
Can this mask be worn for Halloween?
Yes. The sugar-skull motif, embroidered lips and colorful earrings are intended for a visible costume look. Pair it with calavera makeup, a black-and-red outfit and flowers in the hair. This is a decorative textile accessory and is not certified as a medical mask, respirator or filtering device.
Why are there separate Left side and Right side files?
The mask is formed from two prepared sides. Stitch both files in the same size and join them after embroidery by following the PDF. Do not mirror one file yourself: the decorative placement and construction sequence are already prepared for each side.
How can I keep the finished mask from becoming stiff?
Use a stable but not heavy fabric in the 110–150 g/m² (3.2–4.4 oz/yd²) range and a fabric-like water-soluble stabilizer. Three layers of Gunold Solvy Fabric W40B support the stitches during embroidery and leave no rigid tear-away layer after complete removal. Test the outer fabric, stabilizer and lining together on one side first.
Can I add gold or silver metallic thread?
Yes, but replace only small yellow or pale decorative accents such as earring details. The original chart does not specify metallic thread, so test the substitution first. For Madeira FS Metallic, Sulky Metallic or a similar thread, use a SCHMETZ Metallic 80/12 needle, or 90/14 for a heavier metallic thread; reduce speed to about 450–550 stitches per minute, slightly reduce upper tension and never use metallic thread for construction seams. Keep metallic stitching away from the lining surface that touches the face.
How do I prevent puckering around the lips and black outlines?
Hoop the stabilizer without sagging and smooth the fabric without stretching it. Use a new 75/11 embroidery needle for standard 40-weight polyester or rayon thread, and do not increase the programmed density. If the test fabric gathers around filled areas, add one thin temporary stabilizer layer instead of tightening the fabric in the hoop.
What should I check before stitching the second side?
Complete one test side, remove the stabilizer and hold it against the face. Check the height over the bridge of the nose and chin, the position of the side edge, the softness of the lining and the fastening length. Stitch the matching side only after confirming the fit, using the same thread and materials from the same batch.
